Check out what this Lithuanian fellow did with expandable foam. You really have to see it to believe it.

It may not be suitable for a real-world body, of course. However, for all of us wanting to model various features or to produce a mold or buck, this may be very workable, cheap, simple process. It's a trip! Check it out.

using rigid polyester foam for making molds is pretty common .
we use it all the time you can buy blocks of it at very low costs and it's very ez to work with
using grinders and sanders to shape it .
the polyester foam you mix the two parts together is good but it's at a higher cost and you tend to get air pockets . to stop it from getting air pockets you mix it in a plastic bag and hold the bag closed tight so the foam has to press against the walls of the bag .
it's also a ok but not great product to use for custom seat inserts for race cars .
you have the driver or drivers sit in the cars bare seat shell sitting on a plastic bag .
you then mix the two parts and pour it into the bag and let it expand taking the shape of the drivers ass and back along with the shape of the seat .
you then buy a couple of yards of nomex fabric and with spray glue . glue the fabric to the top side of the seat insert .
the Porsche I own we use for endurance races the seat is fixed in the car so to fit drivers of different sizes that is what we do .

Ya gotta go down to Skip Frye's shop and watch them shape surfboard blanks. No reason they couldn't whack out a nice locost body out of a big flotation block.

They probably could if they had a target shape to go after.

THE ALUMINUM FOIL trick works good too we have done that many times over a metal wire frame .
we then will some times cover the aluminum foil with clear packaging tape as the aid in the release of the FG from the mold . FG does not stick to the packaging tape at all .
