Here's a quick condensed description of what I was yakking about. Took a couple of scrap pieces, on one I measure back 1/4".

Then I clamp it to the build table edge and slap a slight fold in it.

Here is an edge pic of both samples.

Clamped both samples to build table and slapped a 90* bend in both.

Bending metal against a 90* surface will never leave you with a 90* bend in the metal due to 'spring back'. So take the sample clamp it to the table upside down and slap it to over bend the 90 to 90*. Does that make sense?

Now take both samples and lay them on a flat surface, in this case the table, but picture laying them against the 1"sq tube frame. The further sample that has the 1/4" slapped crease in it has a nicer edge than the plain sample. Both work, just the 1/4" slapped fold piece is more pleasing to the eye and will not cut flesh.

Now I understand why you did the extra bend in the metal. I couldn't see what the initial slap/bend was doing before and how it helped the bending further back (as I thought you were initially saying), but I see it's just a "finish thang" and you are right it does fit better.

Any reason you don't just rip 5 degrees off your 2x4 in a table saw and bend it 95 degrees?

Also, where are you getting your aluminum sheet? Is it reasonably priced?

Hey Josh, I picked up 4 sheets of .040" aluminum and 20' of 3/4"x3/4"x1/8" aluminum C channel from Metal Supermarket for $405 tax in.

Well vacation time is over, now I can get back to retirement and building.
On another note I just realized that wifey and I have been hitched for 37 years as of today. My how time flies, just seems like yesterday I was a courtin', what did I do yesterday? Oh yeah, thinking of writing up this post, I think :?
